MM Kembla - Seamless S5 to S7 PLC Migration

MM Kembla required a modernisation strategy to upgrade ageing Siemens S5 PLC systems that were nearing end-of-life. To ensure reliability, reduce maintenance risk, and protect production uptime, I S Systems was engaged to complete a staged migration to Siemens S7 PLC platforms. The objective was to deliver the upgrade without unplanned production loss while maintaining control system integrity throughout the transition.

The Challenge

The project involved replacing legacy S5 PLC hardware with modern S7 systems while ensuring the new logic matched the behaviour of the existing control system prior to cutover.

Key challenges included:

  • Maintaining operational continuity during the migration
  • Ensuring functional equivalence between legacy and new PLC logic
  • Verifying system behaviour before commissioning
  • Minimising risk during the hardware transition

The Approach

1️ Parallel Execution

The S5 and S7 PLCs were run simultaneously to enable side-by-side comparison.

2️ Real-Time Output Comparison

Outputs from both PLCs were compared cycle-by-cycle, enabling engineers to:

  • Detect logic discrepancies
  • Analyse behavioural differences
  • Fine-tune control sequences
  • Validate the system before production cutover

3️ Controlled Cutover

Once the S7 logic demonstrated consistent and repeatable alignment with the S5 system, ISS executed a controlled cutover achieving the migration with zero unplanned downtime.
